Coatings from aqueous dispersions of filled polyurethane resins are free of small holes (pinholes) when the dispersions contain a silicone surface active agent sold as a paint leveler.

The coating typically is on surfaces of polypropylene or polyethylene terephthalate. The coating dispersion may be, for example, NEOREZ (Trademark of Polyvinyl Chemical Industries.) R-960 aliphatic urethane with carbon black and added water. The carbon black is generally 40 per cent or less by weight of the weight of the resin. The resin may be another water-dispersed urethane. To eliminate pinholes 0.05 per cent to 1.0 per cent by weight DOW CORNING (Trademark of Dow Corning Corporation.) 14 paint additive or DOW CORNING 57 paint additive is added. These are silicone surface active agents sold generally as paint levelers.

The dispersion is cast by a reverse roll coater onto the surface being coated. Drying is achieved by forced hot air. Typical coatings have a dry thickness of 15 to 20 microns. It is expected that thicknesses as thin as 10 microns can be cast with negligible pinholes. It is expected that the additives would function similarly with a wide variety of aqueous resin dispersions having materials with which they are compatible.
