Wipeless Connector with Phasechange Conductive Material Interconnect

Within a system where electrical and signal connectors interact, relative motion between the two mating connectors induces wear on the contacts. Two common forms of wear are generated from micro-motion from vibration and wipe from plugging/unplugging cycles. The first creates a localized area of wear on the contact that can penetrate multiple layers of the connector, and the second is a wear path the length of the wipe between the two connectors. Standard solutions to connector wear have focused on contact plating using materials that are harder and more scratch resistant to make the connector more durable.

The novel solution is a wipeless connector with a phasechange conductive material interconnect. A connector utilizes a low-melt electrically conductive capillary to make a high-reliability electrical connection. The male end has a specially shaped tip that is inserted in to a capillary containing the electrically conductive low-melt solid when plugged. When the connection is required, local heating of the capillary causes the low-melt material to liquefy and make an intimate connection with the plugging side.

This approach has the added benefit of reducing plug and unplug forces and lowering contact resistance. Capillary action is utilized to retain the electrically conductive low-melt material such that it does not leak out of its housing.

The following figures illustrate the wipeless connector design...
